At my old job we would use a junction box with butyl tape for metal roofs usually. Our electricians at this new company thinks there's no point in doing that so I'm trying to find a specific pv junction box that's made for metal roofs so we don't have redicously long conduit runs on the roof and it just look terrible.

Do I have to size my splice/junction box based on conduits alone? . IF the amount of conductors is less than max fill of the raceways you can use a smaller listed box. The box or conduit body must be marked with max # and max size of conductors. You can use any cross sectional area of conductors that equals less than the marked conductors. Yes you can have a box in the wall and exposed. Also schedule 80 for the exposed run will be fine. The only issue I see in your drawing is the face of the junction box is where you have the conduit coming out. The face of the box must be accessible (have to be able to open it) but coming out the side will be fine.
